DIY Rust Repair: How to Stop Rust Before It Destroys Your Car
Rust is the one enemy that doesn't stop on its own. A small rust spot left unaddressed for a season becomes a hole that compromises the panel's structural integrity. Left another season, it spreads beneath the surrounding paint in ways you can't see. The good news: surface rust and even moderate penetrating rust are DIY-repairable jobs. The key is catching them early and treating them completely.

Understanding what stage you're dealing with is critical — the repair process is different for each.
Stage 1: Surface Rust
Rust hasn't penetrated through the metal — just the surface oxide layer. The paint may be bubbling or cracking, and reddish-brown discoloration is visible, but the metal beneath is still solid.
Repair time: 2–4 hours. Difficulty: Easy. Materials: Sandpaper, rust converter, primer, touch-up paint.
Stage 2: Scale Rust
The metal has begun to pit and scale — the surface has texture and the rust layer is deeper, compromising some metal thickness. The surrounding paint is likely peeling back and delaminating.
Repair time: 4–8 hours. Difficulty: Moderate. Materials: Wire wheel, sandpaper, grinder, rust converter, body filler (for surface imperfections), primer, paint.
Stage 3: Penetrating Rust (Rust-Through)
The metal has rusted completely through. You can poke a screwdriver through the panel, or it crumbles when pressed. This is the most serious category — structural in some cases, major cosmetic repair in others.
Repair time: Day+ Difficulty: Advanced. Materials: Patch panels, MIG welder (or fiberglass repair kit), epoxy primer, filler, paint.
Stage 1 Repair: Surface Rust Treatment
What You'll Need
- 80–120 grit sandpaper (or wire wheel on a drill)
- Rust converter (POR-15, Corroseal, or Rust-Oleum Rust Reformer)
- Self-etching primer spray
- Base coat touch-up paint (correct color code)
- Clear coat
Process

Sand the affected area down to bare metal using 80-grit sandpaper or a wire wheel. Remove all rust, bubbling paint, and oxidation. Don't stop at the edge of visible damage — sand 2–3 inches into the surrounding undamaged paint.

Clean thoroughly with wax and grease remover or isopropyl alcohol. Metal must be clean and dry before any product goes on.

Apply rust converter to any remaining pitting. Rust converter chemically neutralizes iron oxide and converts it to a stable compound. Apply per product directions and allow to cure fully (2–4 hours minimum).

Apply self-etching primer to the bare metal area. Two to three thin coats, allowing each to dry. This provides adhesion for the topcoat and corrosion protection.

Apply base coat color in thin layers. Allow to cure.

Apply clear coat. Two thin coats.

Blend with compound and polish after 5–7 days cure time.
Stage 2 Repair: Scale Rust
For scale rust, the process is similar but requires more aggressive metal preparation:

Grind or wire-wheel the area down to bright metal. All loose rust must be removed — rust converter applied over scale rust will fail.

Treat any remaining pitting with rust converter.

Use body filler to fill deep pitting and restore contour. Apply in thin layers, block sand level.

Prime, paint, and blend as described above.
Stage 3 Repair: Rust-Through Patches
Full rust-through requires either welding in patch metal or — for non-structural areas — a fiberglass/reinforced repair.
Welded Patch (Structural Areas)
If the rust affects structural components (frame rails, floor pans, rocker panels), welding is the only correct repair. Fiberglass will not provide adequate structural integrity in these areas.
- Cut out the rusted area with a cutting wheel — cut back into solid metal.
- Fabricate or purchase a patch panel of the same gauge metal.
- Fit and weld the patch using a MIG welder.
- Grind welds flush, apply epoxy primer, body filler, and paint.
Important: Leave a thin gap (1/16") between the patch and surrounding metal for proper welding penetration.
Fiberglass Repair (Non-Structural Cosmetic Panels)
For fenders, quarters, and body panels where structural integrity isn't the concern:
- Cut out the rusted section completely.
- Bevel the edges of surrounding metal.
- Apply a fiberglass mat and resin backing for shape.
- Fill, sand, prime, and paint.
Fiberglass repairs are durable when done correctly but can crack if the vehicle flexes significantly at that point.
Prevention: Stop Rust Before It Starts
The most cost-effective rust work is preventive:
- Undercoat exposed metal — spray-on rubberized undercoating protects frame rails and floor pans
- Inspect annually — lift the car, look at all wheel wells, rockers, and frame rails
- Drain body plugs — many cars have rubber drain plugs in the floor and doors; make sure they're present and clear
- Wash regularly in winter — road salt is the accelerant; removing it within 48–72 hours significantly slows corrosion
- Wax the paint — a wax or paint sealant barrier slows moisture contact with the surface
