Step-by-Step Instructions

  1. Locate the leak with your ears first. Cold start the engine and listen. Exhaust manifold leaks tick loudest when cold because the metal hasn't expanded yet to seal gaps. The tick is usually fast and rhythmic — one tick per cylinder firing event. Gasket leaks often sound like "tsh-tsh-tsh" rather than a metallic knock.

  2. Use a stethoscope or hose to pinpoint the source. An automotive stethoscope with the probe away from the engine (or a length of vacuum hose held near your ear) lets you scan the manifold, pipe connections, and joints while the engine runs. The sound gets loudest right at the leak.

  3. Check the manifold bolts/studs. Before replacing the gasket, check if the manifold bolts are simply loose. On high-mileage engines, heat cycling loosens them. Torquing them back down — in a star pattern to the correct spec — sometimes fixes a leak without a new gasket.

  4. Inspect the gasket. Black soot at the manifold-to-head seam means exhaust is escaping there. Soot is your roadmap — it deposits exactly where the gas is blowing by.

  5. Remove the exhaust manifold (if gasket replacement needed). Spray all studs and nuts with penetrating oil the night before. Use the correct socket and break them free carefully — exhaust manifold studs snap easily. If a stud snaps, it needs to be extracted before reassembly. Soak, don't rush.

  6. Clean both mating surfaces. Remove all old gasket material with a gasket scraper. Both surfaces need to be flat and clean for a new gasket to seal. Wire brush any corrosion.

  7. Install the new gasket and reassemble. Use new nuts or bolts if the old ones are corroded. Torque in a star/cross pattern to the spec (typically 15–25 ft-lbs for manifold nuts). Over-torquing warps the manifold.

  8. For mid-pipe or connection leaks, use exhaust clamps or repair tape. If the leak is at a slip-fit pipe joint, reposition the pipes and install a new clamp. For small holes in the pipe itself, high-temp exhaust repair tape works as a temporary fix. Exhaust epoxy paste works well for larger holes on the pipe body — not on the manifold itself.

  9. Run the engine and check your work. With the car up on stands, run the engine and feel (carefully) and listen near the repair area. Any remaining hiss or soot means the leak persists.

Pro Tips

  • Don't use standard RTV on exhaust gaskets — it burns off and fails. Use high-temp exhaust gasket maker rated for 700°F+ if your application calls for sealant.
  • Penetrating oil the night before is mandatory on exhaust work — no shortcut here. Heat-corroded exhaust hardware is the main reason this job becomes a nightmare.
  • Check the entire exhaust run while you're under the car — a rusty muffler or cracked flex pipe may be leaking too. Find all the leaks in one session.

Common Mistakes to Avoid

  • Using regular gasket maker on the manifold — it won't survive the heat. Use exhaust-rated products only.
  • Over-torquing manifold hardware — manifold studs are often made of softer metal and strip or snap at lower torques than you'd expect. Use a torque wrench.
  • Fixing the symptom but not the cause — a warped manifold will leak again regardless of how good the new gasket is. If the manifold is warped, it needs machining or replacement.
